A Zanpakutō is drawn, not engineered, so a forge that wants to build one has to decide which parts of the drawing survive contact with steel. In practice that means every buyable Bleach sword is a bankai form in 1060 carbon steel, 103 cm long and 1.4 kg with its scabbard, priced between $190 and $199.

Why can't a Zanpakutō be forged exactly as drawn?
Because most Zanpakutō break at least one rule that a physical sword cannot break: no crossguard, no scabbard, no tang, or a blade longer than the person carrying it.
Tite Kubo ran Bleach for 1,074 chapters in Weekly Shōnen Jump between 2001 and 2016, and the Thousand-Year Blood War anime brought the designs back in October 2022. Over that span the Zanpakutō drifted further and further from anything a swordsmith could actually assemble.
Ichigo Kurosaki's released Zangetsu is the clearest case. It is drawn as a single-edged cleaver roughly the height of Ichigo himself, with no tsuba, no handle wrap in the early arcs, and a strip of cloth in place of a scabbard. Reproduce that faithfully at 1:1 in carbon steel and you get a blade that weighs several kilograms, cannot be sheathed, will not sit on a standard katana stand, and cannot be shipped as a sword.
So forges do the same thing every prop workshop does: they keep the silhouette, the colour and the recognisable detail, and they graft it onto a katana that obeys physics. That is not a compromise hidden from the buyer. It is the entire craft of anime replica work, and the difference between a good replica and a bad one is which details the forge decided were non-negotiable.
Which Bleach swords actually exist as real steel?
Three: Tensa Zangetsu in its white form, Ichigo's bankai in traditional dark fittings, and Aizen's Kyōka Suigetsu. All three are 1060 carbon steel with a wooden scabbard.

All three share the same skeleton: 103 cm overall with the scabbard, a 3.2 cm wide blade, 0.7 cm at the spine, and 1.4 kg in hand with the saya on. That is deliberate. It is the standard geometry for a modern production katana, and it is what lets these swords sit on a normal stand and hang on a normal wall mount.
What did Tensa Zangetsu have to change to become a katana?
Almost nothing. Tensa Zangetsu is already katana-shaped, which is exactly why it is the Bleach sword that gets reproduced.
When Ichigo achieves bankai, the oversized cleaver collapses into a slim black daitō with a rectangular manji-style guard, a wrapped grip and a length of chain hanging from the pommel. Kubo drew it compact on purpose: the whole point of the transformation is that Ichigo trades reach for speed.

What is the difference between the White Tensa and the Ichigo Bankai Katana?
The White Tensa is built around alloy fittings and white lacquer for maximum screen accuracy. The Ichigo Bankai Katana uses carved iron fittings and a traditional light wood saya, so it reads as a Japanese sword first and a Bleach sword second.
Both are $190 to $199 and both use 1060 steel, so this is a decision about where you intend to put the sword.
The Ichigo Bankai Katana is fitted with a carved iron tsuba, a carved iron menuki set and two bamboo mekugi pegs holding the tang. Iron fittings age: they pick up a patina, they have weight, and they feel like hardware rather than costume parts. The saya is light lacquered wood, and the handle is wrapped in synthetic rayskin. Blade is 72 cm, handle 25 cm.
In a room full of traditional Japanese swords, the Ichigo Bankai blends in. In a room full of anime figures and posters, the White Tensa is the one people point at. Neither is more authentic than the other; they solve different display problems.
What does Kyōka Suigetsu look like off the page?
Deliberately ordinary, which is the joke. Aizen's Zanpakutō is the most dangerous sword in the series and it is drawn as a plain katana, so the replica is judged purely on finish quality.
Kyōka Suigetsu holds no oversized silhouette to hide behind. There is no chain, no manji guard, no colour trick. What you get is a straight-down-the-middle daitō, so a forge either executes the fundamentals well or has nowhere to hide.

Is 1060 steel the right choice for an anime replica?
Yes, for this price band and this use case. 1060 carries about 0.60 percent carbon, which trades peak edge hardness for toughness. It bends before it breaks.
That trade is the correct one for a sword that will be handed to friends, posed for photos, and occasionally swung at a water bottle. A harder steel with a thinner temper will hold a keener edge and will also chip if someone catches the flat on a door frame.

Can you actually cut with a Bleach sword?
Light cutting, yes. Regular tatami and bamboo work, no. These are full-tang functional blades, not competition cutters, and the difference is edge geometry rather than honesty.
All three Bleach swords are full-tang: the blade steel runs the whole length of the handle and is pinned with bamboo mekugi, which is what stops a blade leaving the grip mid-swing. That makes them real swords rather than decorations.
What they are not optimised for is repeated hard cutting. The blade profile is set for the anime silhouette first, and a 3.2 cm wide blade at 0.7 cm spine thickness is a display-friendly geometry, not a tameshigiri geometry. What do you need alongside the sword?
